Everything sits just how I wanted it so now it's time to weld it for good.
 

 

 

I welded over each tack weld so I didn't put too much heat in it. Each weld is about one inch long and yes, it's plenty strong and won't go anywhere.
 

 

 

 

What Was I thinking

 

Looks like I have some fixing to do because that hole won't do. I don't know how I missed this but here it is. What I should have done is miter the corners on the pieces that I welded in the back. Ok... so now what?
 

 

 

I globed some weld on that hole and now I'll need to machine the other side.
 

 

 

I used a 1/8" end mill and cleaned all the weld off but it's still not right. I thought about welding from this side but then I also thought, I might make things worse so I stopped here. What I'll do is fix this during the paint process. At least that's the plan for now.
 

 

 

I'm using a corner rounding end mill to put a small radius on the inside of the door frame (arrows). I did this on all four sides.
 

 

 

Here is s close-up of the radius. This will make it easier on your hands when you reach inside.
 

 

 

 

More Welding

 

As you can see I've finished welding all the pieces and so far things are coming out pretty good. I'll weld the door frame on later because I want to make sure I didn't forget anything. Now it's time to work on the door because that's going to be a big project for such a small opening.
 

 

 

 

Lock Mechanism

 

The door is 10" X 10" but the area that I'll be working with is closer to 8 1/2" square, which means I won't have a lot of room to work with. I thought about what I might be able to make for the lock mechanism and stated cutting out some cardboard. After playing with many different designs for a couple of days, I just don't have enough physical room for what I wanted.

Does the lockup system I came up with work? Yes it does. If the door was bigger I'd have no problem making some cam wheels and adjustable arms that would connect to movable pins, hardware, etc. So what am I going to do know? Let's find out....
